Designing a dual-purpose e-commerce corrugated packaging solution for a loose leaf tea brand

For premium e-commerce brands, packaging plays a critical role in creating memorable unboxing experiences, reinforcing brand identity, and supporting efficient fulfilment.

When a growing loose leaf tea subscription brand approached Colton Packaging the objective was clear; create a premium e-commerce corrugated packaging solution that reflected the natural quality of the brand while delivering practical operational benefits.

Brief

The customer required a rustic kraft brown presentation-style pack to support the launch of their new loose leaf tea subscription service. The packaging needed to capture a natural, premium aesthetic while remaining robust enough for e-commerce transit and streamlined for fulfilment teams. Key customer requirements included:

  • Delivering a strong unboxing experience
  • Maintaining a premium kraft aesthetic
  • Protecting products during e-commerce transit
  • Incorporating bespoke branding internally and externally
  • Improving packing line efficiency
  • Enhancing the consumer opening experience

Solution

Working closely with the customer, our packaging design team developed a hinged-lid corrugated presentation box designed to balance aesthetics, durability, and operational performance. To support fast-paced fulfilment, the pack was designed with an integrated self-seal tape strip for quick and efficient packing. For the end customer, this also created a clean and convenient unboxing experience, an increasingly important feature for modern e-commerce packaging.

Part way through the project, the customer identified an opportunity to make the solution multi-functional. Previously smaller orders were shipped using outer cases originally designed for six-to-twelve cans. This created unnecessary void space and sacrificed presentation quality.

Our challenge was to create a more versatile solution capable of supporting multiple e-commerce configurations. We therefore designed a bespoke die-cut corrugated fitment specifically engineered to securely house 3 x 330ml cans within the existing outer packaging design. The custom fitment delivered several key benefits, including:

  • Securely holding cans in place during transit
  • Enhancing product presentation throughout the unboxing experience
  • Reducing unnecessary void space
  • Eliminating the need for additional protective materials
  • Creating a single outer box capable of supporting multiple order types

This approach transformed the packaging from a single-use subscription box into a flexible, dual-purpose e-commerce solution. The finished pack successfully combined premium presentation with practical fulfillment design, giving the customer a versatile corrugated packaging format capable of supporting a range of order quantities.
